There are 167 robots in the Hermosillo plant, which isn't very many at all. Except in the areas with the tightest tolerances, the cars are spot welded together by hand. Templates that fit over the parts being welded ensure nobody welds a hood to a doorframe.

Engines are built in Chihuahua, a 13-hour drive over the mountains. Despite the fact that it's 126 F out, we are told the road to Chihuahua is occasionally closed due to snow. This seems like it would be bad for production. Matching the number from the printout on our bumper, we found our engine being unloaded from the truck. Chihuahua delivers complete drivetrains, from the oil cap down to the front brake calipers, ready for installation.

If you've ever tried to remove a Focus exhaust, you'll find it impossible. The exhausts are shipped to Mexico in one solid piece from the Netherlands, then are installed by hand before the rear suspension is installed. Then they're trapped and you have to cut them out or remove the rear suspension.

Even the simplest tasks are thought out and controlled. All four lug nuts are torqued simultaneously using this machine, which also counts the number of turns required to reach that torque to ensure nothing has been cross threaded.

If you've ever spent two hours bleeding brakes, this tangle of hoses is the coolest thing you've ever seen. The automatic brake bleeder plugs into the ABS system to open all the valves, pulls a vacuum on the entire hydraulic system, checks for leaks, then replaces the vacuum with brake fluid, leaving no air.
